Arc-DED Propeller Build on the Navus Gantry System at EWI using PowerMill Digital Twin

EWI led a National Shipbuilding Research Project (NSRP) towards driving arc-DED technology for use in shipyard applications. As a part of this project, a custom cell was designed and integrated by Navus Automation which included an industrial robot mounted on a gantry that gives the system a build volume of 8-10’high x 14’ wide x 30’ long. The system consists of two different power sources for arc-DED, a PushCorp spindle for grinding and finishing operations, and vision and IR sensing for in-situ monitoring. The system was used to demonstrate a propeller geometry out of 308L stainless steel meeting the NAVSEA procedure qualification criteria.
Autodesk PowerMill® Additive was used to complete the toolpath planning for the propeller geometry. The CAD of the system is imported, and a custom exporter is developed for the system which can be used to complete complex toolpath plans while checking for kinematic singularities or workspace reach limitations. The digital twin of the system was used pre-build to verify toolpath plans and generate the advanced trajectories for the build.
The propeller was finished by rotating the build to account for the high skew section of the blade. The final part stands 42 in tall with 3/4 in wall thickness and weighs a total of 270 lbs of deposited material.
