MECART was tasked with creating 14,000 square feet of Class B, C, and D clean rooms that adhered to GMP standards for vaccine development. The entire facility was delivered in less than 10 months!
Many vaccine manufacturing facilities are being built worldwide to be fully prepared to address the next pandemic or support global vaccination efforts.
The pandemic has demonstrated the shortcomings of not having access to locally manufactured vaccines, which creates a dependence on foreign vaccines, which may be challenging to obtain for financial reasons or political advantage.
This 14,000-square-foot clean room in a vaccine manufacturing plant was delivered in less than 5 months. The entire biomanufacturing facility was completed only 10 months after breaking ground.
The layout consists of a media preparation room, a packaging room, two subculture rooms, a buffer preparation room, personnel airlocks (PAL), and material airlocks (MAL). The vaccine factory’s clean rooms comply with good manufacturing practices (cGMP).
MODULAR VS. TRADITIONAL CLEANROOMS: A FASTER SOLUTION
Modular construction often occurs in sync with site and foundation work, allowing projects to be completed 30 to 50 percent faster than traditional construction. In other words, the wall and ceiling modular panels are manufactured off-site simultaneously as the conventional (stick-built) construction breaks ground, saving a lot of time in the process.
Thanks to collaborative work between Mecart and general contractors, it has been possible to deliver high-end GMP cleanrooms in record time for the brand-new vaccine manufacturing facility.
As vaccination needs in Canada intensified during the pandemic, the demand for vaccine manufacturing facilities rose rapidly too. It became an urgent matter to provide vaccines to Canadians.
Our client came to us with a daunting challenge: to provide 14,000 square feet of clean room space for their vaccine manufacturing facility within a few months.
Modular construction is known to be faster than traditional construction, but still, building and delivering 14,000 square feet of custom cleanroom in less than 5 months still represents a significant challenge.

2 LEVELS OF CEILING HEIGHT TO ACCOMMODATE BIOREACTORS
Bioreactors are essential for developing and manufacturing vaccines, from small laboratory fermenters (1L to 50L capacity) to 2000-liter plant scale bioreactors.
This vaccine manufacturing facility contains different-sized bioreactors for scaling up vaccine production for future pandemics. The various dimensions of their bioreactors came with the need for different ceiling heights for the 2000L bioreactors.
Air treatment and air changes are very energy consuming to maintain the cleanliness levels necessary for vaccine production. To save the customer energy and lower operation costs, Mecart came up with a solution.
Rather than having the entire clean room with 14-foot-high ceilings, 2 ceiling height levels were incorporated into the room to decrease the total amount of air to be cleaned. As seen in the picture, one of the clean rooms has a ceiling with 2 different heights to allow the 2000L bioreactors to fit without obstruction while reducing the energy bill. Here, we can see a 14-foot-high ceiling next to a 9’6’’ ceiling.
There are 4 different cleanroom ceiling heights (14 ft., 12 ft., 10 ft., and 9’6’’ ft.) in this vaccine manufacturing facility for numerous different equipment sizes, operational reasons, and cost savings.
