1. Structure and Components
A rotary kiln is a long, cylindrical, refractory-lined steel shell that rotates slowly around its axis. It consists of several essential components:
Kiln Shell: A robust steel cylinder, usually 40–80 meters in length and 2.5–6 meters in diameter, designed to withstand high temperatures and mechanical stress.
Refractory Lining: The inner surface is lined with heat-resistant bricks or castable refractory materials to protect the shell from extreme heat and chemical reactions.
Support Rollers and Tyres: Large steel rings (tyres) encircle the kiln and rest on support rollers, allowing controlled rotation and preventing deformation under high temperatures.
Drive System: A powerful motor and gear system drive the kiln’s rotation at a speed of approximately 0.5 to 3 rpm. Some systems use variable frequency drives (VFDs) for better control.
Burner and Fuel System: The kiln’s main heat source is a burner located at the lower (discharge) end, which uses fuels such as coal, natural gas, petcoke, or alternative fuels like waste-derived fuels and biomass.
Preheater and Calciner (in modern kilns): These components, positioned upstream of the kiln, enhance thermal efficiency by partially heating and calcining raw materials before they enter the rotary kiln.
Kiln Hood and Clinker Cooler: At the discharge end, the high-temperature clinker exits the kiln and enters a cooler, which rapidly reduces its temperature while recovering heat for reuse.
2. Working Principle
The rotary kiln operates on the principle of countercurrent heat exchange and chemical transformation through high-temperature processing:
Raw Material Entry: Preheated raw materials (raw meal) enter the upper end of the rotary kiln.
Kiln Rotation: The kiln slowly rotates, causing the material to gradually move downward due to gravity.
Heating & Chemical Reactions: As the material moves through the kiln, it undergoes several key reactions:
Drying (Up to 200°C): Residual moisture in the raw meal evaporates.
Preheating (200–800°C): Partial calcination occurs as CO₂ starts to release from limestone.
Calcination (800–1,200°C): Full decomposition of limestone (CaCO₃) into calcium oxide (CaO) and CO₂.
Clinker Formation (1,250–1,450°C): The most critical phase, where calcium oxide reacts with silica, alumina, and iron oxides to form clinker minerals like alite (C₃S) and belite (C₂S).
Clinker Discharge & Cooling: The red-hot clinker exits the kiln at around 1,400°C and is rapidly cooled in a clinker cooler to stabilize its properties.
Heat Recovery: Waste heat from the cooler and kiln is used to preheat incoming raw materials, improving energy efficiency.
3. Thermal and Process Efficiency Optimization
To maximize performance, several factors influence the efficiency of a rotary kiln:
Kiln Speed & Inclination: The rotation speed (typically 0.5–3 rpm) and slight inclination (~3–4°) control material residence time and heat exposure.
Fuel Efficiency & Combustion Control: Proper air-fuel ratio and burner design ensure complete fuel combustion and uniform heat distribution.
