Section 1 – Falsework & Formwork
Install threaded bars in the pier during its construction; after the concrete reaches design strength, weld corbels and lugs, mount triangular brackets and their lateral braces, place launching blocks, erect cross beams and deck beams, install working platforms and safety ladders tied to the pier every 4–6 m, and set the bottom formwork. Fix the external steel forms to the correct geometry and camber, provide 0.2 m × 0.2 m vibrator windows within 2 m above each bearing at ≤2 m centres, then pre-load the falsework to 1.2 times the maximum construction load in three stages (60 % → 100 % → 120 %). Maintain each stage ≥6 h (24 h for the last). Stop pre-loading when the average settlement difference between the last two readings is ≤2 mm, unload stepwise, and adjust the formwork pre-camber accordingly.
Section 2 – Reinforcement & Embedded Items
Prefabricate reinforcement and prestressing ducts in the shop, deliver to site, hoist and tie them using angle-steel spacers, slotted steel ends, composite frames and precision well-shaped jigs to secure transverse, vertical and longitudinal bars, top and bottom mats, and ducts; place 1 m × 1 m concrete cover blocks in a quincunx pattern. Install permanent bearings (level difference ≤2 mm, locked temporarily) and temporary bearings beside the webs to resist unbalanced moments. Inside the box, set up cuplock scaffolds on stools flush with the slab, brace the inner formwork against uplift, then install top-slab reinforcement, corrugated ducts (with PE liners to prevent grout leakage), anchor plates and all embedded parts—earthing studs, drainage pipes, catenary bases, base-plate sleeves, intelligent form-tie points, etc.
Section 3 – Concreting, Prestressing & Grouting
Ready-mixed concrete is delivered from the batching plant. Cast the box girder continuously in a single operation: first the bottom slab, then the webs, finally the top slab and cantilevers, working symmetrically from the far end toward mid-span. Flush the bottom slab through pre-drilled holes and use 70 mm reserved tubes over bearings and diaphragms for external vibrator access. Commence curing within 1 h—top and bottom faces covered and sprinkled, sides spray-cured. When concrete reaches 95 % strength and ≥5 days age, tension the tendons from both ends simultaneously with intelligent equipment (max. 1-strand imbalance); sequence: webs first, then top slab, outer to inner, symmetrically. Stressing is controlled by both jack pressure and elongation (±6 % tolerance). Grout ducts within 24 h (48 h in special cases) from top to bottom, one duct at a time, completing each within 40 min of mixing.
