It's inevitable that you'll encounter some unexpected hurdles when building a droid. In my case, my 150 Watt motors were too big for me to get the foot shells over the drives, and the battery boxes wouldn't fit, either.
The easiest solution was to grind away material until it fit. Using a Dremel at high speed is very effective at doing this, and despite what you may think about PLA melting at high temps, this is perfectly safe and didn't produce any unwanted side effects.
Even the thin wall of the foot shell after I was done is rigid enough that I won't worry about it breaking.
If anything, I think this worked as well as it did because I always print with at least 4 perimeters, which provides high strength and resistance to deformation.
